We originally started off using the same body mount design that we have for years on the TJ and JK. The 3 piece system has held up to some insane trail abuse from coast to coast including being run on a 4600 car at KOH. Needless to say the design is tried and true, so of course we went straight into designing a 3 piece all aluminum body mount system for the JLU. We had the design completed and installed on our JLU for Easter Jeep of 2018. We were able to do a bit of testing during the event however, we never had a chance to really push the product to ensure it would hold up to the Billy Rocker name. The true testing began here in Colorado on a 3 day series of trails starting in Penrose on Independence Trail and ending in Buena Vista on Carnage Canyon. Unfortunately, after the 3 days of punishment we had sustained some damage to the body of the Jeep and even pushed in the b-pillar a bit. This was obviously a huge concern because our goal is always to protect the body. Having a product that is designed to hold up against the riggers of the off-road world is worth nothing if it does not protect the body.\u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eBack to the shop we went to figure out why our rocker worked but the Jeep sustained the damage. After diving into the Solidworks files we noticed that the rocker section of the JLU was designed much differently than the JKU. Not only was it wider but it did not have the supportive structure inside that the JKU has. Our next step was to confirm that we were not missing something in our files so off to the body shop we went. After taking the rocker panel apart our initial thought was confirmed which meant no matter how strong we make the Billy Rocker it would not matter because everything we were attaching to will not hold up to the extreme impacts we manufacture the Billy Rocker to withstand. \u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eInorder to ensure our customers have a rocker that they can depended on trail after trail we decided to develop a frame mount design but still keep as many of the design and function aspects that the Billy rocker is known for. From day one this company has pushed for using the right material for the right application. We use aluminum and steel in different areas to maintain weight savings while never sacrificing strength. The hybrid steel and aluminum space frame along with the aluminum skin gives us a fantastic balance of that strength and weight savings.\u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eOur first version of the space frame was all steel which obviously was quite heavy. So after testing we wanted to see if there was a way to maintain the strength but reduce the weight. It took a bit of work but we were able to change out the tie plate to aluminum which saved 20 lbs. per side. This was a big win for the weight category and after testing the new design we had no change in strength. This was the absolute best outcome we could have hoped for, over 40lbs of weight reduced and still just as strong. \u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eBy moving to a frame mount design we were able to make the Titan Tub Armor an option instead of a requirement for the install. Drilling into the side of a new Jeep has always given us a bit of heart ache but we knew it was for a good reason so by giving customers the option to purchase tub armor we have been able to eliminate that heart ache. That is another win in our books.\u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eOf course we still had to put this new design to real world trail abuse so this time it was off to California for a run on the Rubicon and a bit more time in Moab. This time we had the results we wanted. The Billy Rocker held up to everything we threw at it and the Jeep looked just as good at the end of the trail as it did at the beginning. \u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eWe designed the rocker to locate off of the transmission skid plate cross member and the studs that hold the body mounts to the frame. We intentionally avoided any removal of the body bolts due to the number of issues the industry was having trying to remove them to install products. The rocker will hold itself in place once located so that you can easily mark the holes that need to be drilled into the frame to install the nutserts. Once your nutserts are in, bolt the rocker on and you are down the road. If you are going to be doing some extreme rock crawling you may opt to run a few 1” welds on the frame plates however, all of our testing was completed with the rocker bolted on so welding will only We came up with the idea of the cargo rack after looking at the roll bar and noticing some holes that would secure an elevated rack perfectly. The dimple dyed holes not only added strength to the sides but also provided a perfect place to hook a strap to secure all of our gear. After a week of trails and a bit of a drive back to Colorado we unloaded the rack to see how everything held up. The .250” aluminum side plate held up perfectly to all of the bouncing and jaring and the rack itself with the bolt together design was able to handle the weight. The final test was to hit the washboard dirt roads with the rack empty to ensure we had used an adequate amount of hardware to keep the rack from rattling. We know that it will not always be loaded so to risk a rattle unloaded is definitely not acceptable in our book. We were again able to maximize wheel well clearance, maintain engine bay coverage and ensure compatibility with the Falcon series shocks including the 3.3 without modification. The same pocket concept for the reservoirs was utilized to work with the Falcon 3.3 shocks and again give customers the ability to mount remote reservoirs or lights in the pocket if not running Falcon Shocks.  \u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eRecognizing the probability of customers mounting reservoirs or lights to the liners we wanted to make sure there would be sufficient strength incorporated into the design to withstand the strains of a life off road. By using .090” aluminum and following as closely to the underside of the wheel well we added strength through a series of complex bends and weld seams. If we were to simply use a flat piece of aluminum with a few bends the vibration of driving down the road alone would lead to premature failure much less contending with the additional weight of a reservoir being mounted to it. With the tight clearance we need to make sure to alleviate the chance of rattles so we use a combination of nutserts and through bolts to attach the liner securely to the wheel well. We stayed tucked inside the recessed area where the factory flare sits on the front, then jogged out to get above the recess as the flare rounds over to the rear. We followed the body as far back as we could but curved it down just in time to clear the gas filler. Where there was no room on the JLU to push the flare forward there was plenty of room on the bed of the Gladiator. Aesthetic changes are nice but if we only focused on that you still would have a clearance issue if you want to run anything over a 40. So by adjusting the flare base to allow for as much additional trimming to the front and following the lines on the front flare we were able to make a wheel well opening and flare that is designed for a 42” tire. We recognize not everyone is going to run that size tire so what this also allows is a shorter lift maximizing the LCG (Low Center of Gravity) theory that we have been a part of since the beginning of the company. To complete the shift of the wheel well we curved the flare down earlier in the rear so that we could again sit in the flare recess at the back of the wheel opening. When deciding how high to go we knew we did not want to go beyond the hood line as that look does not blend with the Jeep so instead we stayed just below and followed the upward slope of the hood to give the flare a more aggressive look and gain just that much more clearance. With going that high we had to then attack two of our other issues. The hood latch, there was no way we could just cut out for the latch so instead we spent the time making the dive on the nose land just perfectly between the base plate for the flare and the latch so that no modifications are required to the latch to install the flare. The second issue was having the body be exposed between the flare base and the top plate. While others use a skeleton like structure we designed a complete transition plate that covers as much of the body as possible. This may not seem like a big issue but if you paint or powder coat your flares a different color than the body you will find out how important this design feature is.\u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eAfter manufacturing the number of flares that we have and knowing that our alignment and fitment was spot on we decided that using a modified version of our existing base plate would be the best foundation to build the Highline flare. Design of the rear flare was a bit less complicated than the front but most of our key fitment points still had to be achieved. Again, the debris buildup between the flare and the body, a seamless transition from the body mounting surface to the flare, the ability to switch easily from our standard flares and of course as much additional clearance as possible were some of the items that carried over along with something that had been bothering us for years, the tire not sitting symmetrically in the wheel well. \n \u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eFrom the initial release of the JT we had always wanted to either extend the wheelbase or design a flare that would fit the wheel more in the center of the opening. Where there was no room on the JLU to push the flare forward there was plenty of room on the bed of the Gladiator. Aesthetic changes are nice but if we only focused on that you still would have a clearance issue if you want to run anything over a 40. So by adjusting the flare base to allow for as much additional trimming to the front and following the lines on the front flare we were able to make a wheel well opening and flare that is designed for a 42” tire. We recognize not everyone is going to run that size tire so what this also allows is a shorter lift maximizing the LCG (Low Center of Gravity) theory that we have been a part of since the beginning of the company. To complete the shift of the wheel well we curved the flare down earlier in the rear so that we could again sit in the flare recess at the back of the wheel opening. This shift has made a huge difference in the overall appearance on the Gladiator and with a simple flare swap and some trimming bolt on 42’s where 40’s had to be bump stopped to avoid rubbing the body.\u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eWith all of this additional clearance we were again faced with the flare to body transition and wanted to make it match the front so we used the transition plate eliminating the skeleton structure others have used which covers the body allowing customers to finish the flares in whatever color they prefer without the concern of the body color showing through.\u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eAfter manufacturing the number of flares that we have and knowing that our alignment and fitment was spot on we decided that using a modified version of our existing base plate would be the best foundation to build the Highline flare. By maintaining all of the existing flare mounting holes that we use on our standard flares existing customers are now able to remove the standard flare and bolt on the Highline flare without drilling additional holes. The baseplate does allow for some additional trimming of the body for additional clearance should the customer choose to do so. \u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eThe Gladiator bed was interesting to work with when defining the back edge of the flare that sits against the body. In order to achieve a uniform look from Jeep to Jeep and especially left to right due to the differences in the deformation from the stamping on the fuel fill area we left the clearance between the bed and the flare tighter so that when the foam was installed it would push against the body harder giving us a more consistent fit and virtually eliminating any chance of debris getting caught between the flare and the body. \u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003e\u003cspan style=\"font-weight: 400;\"\u003eAs with all Nemesis products we strive to identify and solve not only the main purpose of a part but look at what else we can do to provide as much value to our customers as possible with our parts.
